If you happen to have any mattress factories near you, they have the best foam, it does not dry up and crumble in to dust as fast as other types of foam, and it can take a lot more abuse. They have several thickness and sizes. Chances are you can get a sheet or two for free.

Many have recommended DIY Roadcases in the past. http://www.reliablehardware.com/foam.aspx

I know you believe you understand what you think I said, but I am not sure you realize that what you heard is not what I meant.

Reliable Hardware is totally separate from the comany named "DIY Roadcases". DIY is totally the way to go. The parts from Reliable are cheap quality compared to those of DIY. Plus, DIY has awesome customer support- when I was building my first case, they were always very prompt in answering even the slightesat question I had. In addition- the video referenced by Chris is from Reliable Hardware and, imagine that, they've decided to use the wording "DIY road case" in their title- I don't think that's coincidental and it's a very slimy move if you ask me.

So, if you need anything case related, go with DIY Roadcases hands down.

Also, look at the prices for double angle aluminum extrusion from both places- 10 feet of 3/8 inch is $27.50 from RH, while 6 1/2 feet is $13 from DIY, meaning that you can get 13 feet for only $26 from DIY. A no brainer!
