What is the biggest size silk you guys vanish/produce with a TT without the TT being extremely large and/or noticeable? I use a 12" silk.

You could try a 18" diamond shaped cut silk, the seem larger but only fills as much as a 12". Also you could try a hank ball instead of a thump tip for larger silk loads or multiple silk loads.

I typically vanish a 24" silk (because I use it with doves) as a barehanded vanish. The TT is used as sucker bait and with a smaller silk.
